Inside Toyota's Tsutsumi Plant: How the Prius Factory Sets Environmental Standards

Toyota's Tsutsumi factory in Japan powers Prius production with solar energy, advanced waste management and innovative green technologies, influencing global manufacturing practices.

Toyota’s Tsutsumi plant in Toyota City, Japan, is central to Prius production and has become a benchmark for environmentally responsible manufacturing. By 2009, Tsutsumi was one of five Toyota Eco-Factories worldwide, a group of sites tasked with minimising environmental impact while developing sustainable practices that could be adopted across the company’s global network.

Solar power and energy management at Tsutsumi

A 50,000 square metre solar array installed on the factory roof supplies up to 2,000kW of electricity per hour, meeting roughly half the plant’s energy needs. The remainder is provided by a gas co-generation system. This approach reduces reliance on conventional grid power and lowers the carbon footprint of every Prius that leaves the line.

Energy-saving lighting and a central control system help ensure electricity is only used when needed. During periods when the plant is not operating, the system automatically reduces consumption, and sunlight ducts bring natural light into work areas, further cutting the need for artificial lighting.

Environmental innovations beyond energy

The factory’s commitment goes beyond power generation. In 2008, workers and local residents planted 50,000 trees around the site to help offset carbon emissions. Tsutsumi also uses 22,000 square metres of photocatalytic paint on its buildings. When exposed to sunlight, this surface releases active oxygen, which helps break down harmful nitrogen oxides in the surrounding air.

Between 2003 and 2007, the plant cut its CO2 emissions by 36%. Over the same period, total waste output dropped by 21%, volatile organic compound (VOC) emissions fell by 48%, and water usage was reduced by 14%. These figures reflect a systematic approach to environmental management, supported by ISO14001 certification since 1996.

Influence on global manufacturing

The Tsutsumi plant’s innovations have shaped Toyota’s approach to factory design and operation worldwide. The Burnaston plant in the UK is among those adopting similar eco-factory principles. Toyota’s ongoing work at Tsutsumi has also informed best practices for energy use, waste management and emissions reduction at other sites.

As hybrid and electric vehicle production expands, the lessons from Tsutsumi are increasingly relevant across the industry.
